Ok wait wait! Are you building this costume from scratch?
Everytime I build a costume I start a huge paper list. I go through each and every part of the character and then I post it. There will inevitably be many more pieces youll need.
Also there are so many ways to build things. I myself am a resin caster so I would build the helmet and cast it. You have a great idea with the Pep files. But i warn you. You need to go the extra mile with Pep and make sure it looks quality. Like many of Galens costumes this requires knowledge of both hard and soft parts.
So get a full turn around 1st and take a heck of a look at him.
I myself don't know what tools you are starting with (do you have sand paper? glues? dremmel? all of these are very helpful!)
What I also recommend is to check out others threads on this build. Ive seen a few other folks making this costume (even recently) so taking a look there will really help.
I feel like i am of little help here, there is just so much going on with this costume.
But i say start a Work in Progress on him now! =D
This costume requires the following practices.
Leatherworking
Seamstressing and tailoring
resin work or plastics
Itll be fun! but all three of those require a different tool and skill set.
Nothing you cant learn! i myself do all 3

Helmet is a hot mess. I have a resin helmet and i am modifying it to work for this project. I have ordered an amazing product that is a moldable resin that is sculptable and air drys. 2 part process.

Found a Kylo (as I intend to make every single Kylo) that belongs here something furious.
BREAKDOWN OF PARTS COMPLETED
Bodysuit - DONE
Tunic - DONE
Sleeves - 90% done
Midcoat - DONE
Surcoat - DONE
Hood/Cape - 90% Complete
Belt - DONE
Helmet - 30% Complete
Boots 10% Complete
Current Process and Progress to be made:
Sleeves just need to have the seam sewen into them to close the arm hole. They are 99% done if i want to get technical.
Hood and cape is cut out and fray locked. The fabric is pinned to itself and lays so nicely. Its only pinned in is the problem...

Boots: Boots were a larger worry initally but I realize i can just make boot covers for my simple pair of Funtasmas which have identical seam and design structure

Hi, Spencer and I'm from Cudahy, Wisconsin. I'm currently doing a Rebel Legion build right now of Ahsoka Tano.
Now now before we get alittle stringy about this being the 501st and being the bad guys, hear me out! Haha.
I want to make the twisted version of Ahsoka from the Altar of Mortis story arc. She went dark side there! I've never seen it done, and I can totally see this as a sith. However my thoughts mean nothing whenever it comes to standards though, it's up to the judges to make that call.
I am here to pool as many resources as I can in making this character come to life. I'm making her headpiece in a way that few have done before. A silicone based skin, filled with flex-it foam from Smooth-On to give the lekku mass and realistic gravity. I also want this headpiece to be duel capable, meaning I want it to deal with the punishment of staying on my head when I fall down, it being wacked around, all at the same time, looking as realistic as possible. You can't do that with rigid/soft foam or fabric based Togrutan Montrals, In fact, their quite restrictive! Enough about that, it deserves to be written down in a WIP thread somewhere I'm sure.
HELLO! If you can get the full turn arounds I think it should be fine. While it falls under the whole "alternate reality or alternate story line" issue its a TV show not a videogame. So with my understanding this is acceptable. Start a WIP!

Revan has long been a favourite of mine. Who wouldn't want to portray one of the most power characters in all of Star Wars? Plus, the mask is just pure awesomeness.
Oh so very true!! I went the SWTOR Route with my Revan! XD Guy just cant figure out of he wants to be good or bad. I love that about him! XD haha

At last started work on Lana SoR boots

Could not find boots enough wide to fit my calf, so will need imporvise and make inserts in the back .
Got black rubber riding boots, now trying find right paints to paint them brown like this.

Hey there, Everyone! Name's Kyle, and I am working on a Darth Revan costume to join the Capital City Garrison. Always been a huge fan of Star Wars, and Revan is my all time favourite force user. Been wanting to join the 501st for a LONG time now, but never really had the confidence to make a costume that would fit the 501st standards. Now is the time for me to prove myself wrong. I look forward to finishing this costume, and trooping with folks, and of course, getting to know everyone! I, of course, have many questions on how people have done their own Revan costumes, so be sure to hear from me soon!

Hello sir!! When I originally set out to make My Starkiller Dark Apprentice I debated between that one and the "Mini Vader" haha I call him Starkiller: MIni Vader.
This is a Legion 1st costume as far as I know no one has made it (and no one had made it when I had my Starkiller: Dark Apprentice Approved) This is a heck of a build and will take a lot of work. I look forward to seeing your progress!

One could also look at several Sith NPC's (*creeeeeeeeaaak opens Pandora's box ) in Star Wars The Old Republic. Take several in game screen shots, go from there.
This comes from a coder/ graphic artist that has worked on every Star Wars game since KOTOR and Galaxies (no...you can't blame me....Sony took over and killed it). If you go for thr NPC's, then they can't get you on the "specialized/changed/modified" thing and there are several in SWTOR. Look at each trainer even. I'd go for it. If you have the reference and it's a named NPC and it's a look you like. I know I personally could live vicariously through a few of them.

Hi all, my name is Jesse, I am planning on joining the Ohio garrison. I have started the approval process with my "starkiller in sith concept robes" costume. Our GML asked for just a couple of changes and I should be good to go. (Yeah). I am currently a mandalorian merc official member, (clan Ver'alor, and regional Ver'sol) I thought it was about time to join the ranks of the 501st, since I troop with many of you guys already.
I myself own this exact costume, Its one of my favorites. Starkiller is my absolute favorite EU Chracter. Photos Photos!

My name is Erik and I am from the Midwest Garrison. I've been trooping aince about 2012, my first outfit being Grand Admiral Thrawn. I am an approveed Grand Moff Tarkin and recently got my approval for my Sim Aloo outfit. I joined up with the 501st since they said I looked like Peter Cushing and because I like to do costume events (I first met the Legion on FCBD in a costume store where I working at the time.) I like doing outfits that aren't often done, which is why I am interested in the EU. I think Thrawn is one of the most incredible of characters and am greatly irritated that Disney has de-canonized him. As far as other EU characters I have worked on, I made an eyepatch piece a couple years ago and trooped as Admiral Screed from droids. Someday, i would like to try putting together a yuzzhan vong character like Nom Anor.

I do not use a mic with my revan because i for some reason have a very easy time talking to people. the bottom is quite open and so are the sides. But a mic system attached to an aker amp would be very easy to do!
I have one in my kylo and i find the faceplate is much like revans. Form fitting and smashed against my face so my mic is taped into my helmet in the front
Just dont forget the charge it Cant stand it when im trooping and my mic goes out on my other costumes
